Then what are my options? I'm afarid that if I let it go I'll end up
blowing off the new cat (had to replace the original one when it went bad)
and the new exhaust pipe and muffler. I cna't believe there is only one
muffler you can put on a Dak!
Any suggestions?

Remember, when you get off of the "gas pedal", the fuel is cut and can
cause "pops" out of the tailpipe. Flowmasters and most other chambered
mufflers will make this sound. As for the PCM change, won't change the
actual fuel flow. Fuel pressure/volume is run via the fuel pressure
regulator (rated at 50psi from the factory) and fuel pump (same model
for those years).

Mechanic has measured everything, all welds and seals are good,
including the gas cap.
A previous append in 1998 had one owner replacing his Power-train
Controller Chip (PCM) with a 1999 or a 2000 chip where they changed the
fuel flow for rough engine idle ...wasn't clear which he used, so I was
trying to get some input.

Make sure you do not have an air leak in the system anywhere because
that can cause that noise too.
